definitly knoppix is a possible way to go.

I did something like a pd knoppix some time ago. maybe you can make some use of it. it can be found at:
http://stream.sil.at/pdknoppix/

since this is more or less a dirty and quick remaster, 
I think of doing an update in near future..
maybe one could share some work here....
